"We got a great result in the flask" is the easiest sentence in fermentation R&D, and the most misleading if it's taken to mean the hard part is over. A process that performs well in 250mL of shaking liquid doesn't automatically perform the same way in a fermenter a thousand times larger — oxygen transfer, mixing time, heat removal and feed strategy all behave differently at scale, and a process that isn't deliberately re-optimised at each step usually loses yield, consistency, or both.
Here's the path EmerrBio actually runs — for our own EmerrGrow, EmerrAqua, EmerrThrive and EmerrBiome ranges, and as a CRO service for a client's own strain or process.
Step 1 — Shake Flask / Bench Trial
Initial growth and process characterisation happens at flask scale, establishing baseline growth kinetics and product yield for the specific strain and target output. This is cheap, fast to iterate, and tells you whether the organism and the process concept are worth scaling at all — but it tells you almost nothing about how the process will behave in a stirred, aerated commercial vessel.
Step 2 — Seed & Pilot Fermentation
The process steps up through seed fermenters into pilot-scale batches — up to 1,000 litres on our platform — where feed strategy, pH, temperature and aeration are actually optimised for the specific strain and product, rather than assumed to carry over from the flask. This is usually where a process either proves it scales or reveals a problem worth catching before committing a full commercial batch to it.
Step 3 — Commercial-Scale Fermentation
Once the pilot-scale process is stable, it transfers to commercial-scale vessels — up to 10,000 litres per batch on EmerrBio's integrated 22,000-litre platform (two 10,000L vessels plus two 1,000L vessels), the same infrastructure behind every product line on this site.
Step 4 — Downstream Recovery & Documentation
Scale-up doesn't end when fermentation stops. Harvested product is recovered, purified and documented to specification, with the same Certificate of Analysis, Safety Data Sheet and batch-wise QC record standard that ships with every EmerrBio product — including in-house plate-count CFU verification.
Why This Matters To A Buyer Or Partner
If you're evaluating a manufacturing partner for a bench-scale process you've developed yourself, the question worth asking isn't "can you make a big batch" — it's whether the partner has a real pilot step between your flask data and a commercial run, and whether they'll tell you honestly if something needs re-optimising along the way rather than just scaling up what you handed them. That pilot step is where most of the actual engineering happens, and skipping it is the most common reason a scale-up disappoints.
